Developed in conjunction with UK-based Hybrid Manufacturing Technologies, the new machine unites both processes within the same chassis, enabling Done-in-One® production. The INTEGREX hybrid utilizes a laser cladding head and docking system. Stored in the standard automatic tool changer when not in use, the head delivers metal powder to the addition zone where it is fused to the part by the fiber-based laser. The additive head can deliver metals of many kinds, including exotics like titanium, fusing them layer by layer to ‘grow’ the desired part. The new machine is able to produce complex parts at near net shape, with finishing operations performed in-cycle by its high-precision 5-axis spindle. This new generation of hybrid technology is particularly well suited for small-lot production of hard-to-make parts, and for processing of hard-to-cut materials such as required in the energy, medical, and aerospace industries. Vapormatt Releases New White Paper on Wet Blasting Global leaders in wet blasting technology, Vapormatt has released a new white paper titled ‘Enhancing Composite Performance’. The next installment in their range of white papers delivering tips and advice to many industries, the document examines challenges facing manufacturers of composite materials and demonstrates how wet blasting can improve composite production. The paper begins with an overview of the wet blasting process. Surface preparation, it explains, is fundamental to the bonding performance of GRP (Glass Reinforced Plastic) and carbon fiber used in composite manufacturing. In wet blasting, a slurry pump and compressed air force a mixture of water and an abrasive media through a blast nozzle. The suspended abrasive gently erodes the surface of the material, leaving it clean and textured, and ready for adhesion. The paper goes on to explain why wet blasting offers superior results, even when bonding dissimilar materials and involving small bonding areas. Hainbuch Expands Modular Workholding Line Hainbuch America has introduced a small and flexible jaw module to complete their modular workholding line. The system is comprised of a clamping device available for turned or stationary work and an interchangeable clamping element which can be swapped within 30 seconds. Clamping elements are available in three types: circumferential for O.D. clamping, a mandrel for I.D. clamping, and the new jaw module for small work. The Hainbuch solution is far removed from the large and heavy jaws traditionally found on the shop floor. A jaw which must be able to meet the demands of large work is cumbersome and inefficient when it comes to small parts. A big jaw is slow to accelerate, requires more energy to turn, restricts the working area, and puts unnecessary strain on spindle bearings – damaging the machine over time. The small jaw module is suitable for as much as 80 percent of components. If larger work is needed, it can be quickly substituted for a large jaw or clamping element. Spectronics Diagnostic Tool “Hears” Problems Early Spectronics Corporation’s MDE-2000NC Marksman™II listens to ambient noise – picking out the sound of a pressurized leak before it can cause a major breakdown. The Marksman II uses heterodyne circuitry to amplify ultrasonic sound. Ambient noise is filtered out and the output is tuned to highlight the sound of a leak and an LED intensity meter leads the technician directly to the source of the sound. An INC (Internal Noise Control) protects the user from noises amplified sounds which would otherwise be dangerous to the user. The system comes with an ultrasonic receiver, noise canceling headphones, and two probes - open and contact. Okuma Introduces Automatic Pallet Changer Okuma has launched its line of Pallet Pool pallet changers. Available for certain machining centers and 5-axis machines, the Pallet Pool system is retrofittable and can be arranged in linear or traverse configurations. Swisslog Sells 1000th AutoStore Robot A global supplier of material handling solutions and automation, Swisslog recently celebrated a significant milestone – the sale of its 1000th AutoStore robot. industry updates Cincinnati Selects Carey Chen as new President and CEO Cincinnati Incorporated, US builder of machine tools, announced that its board of directors has chosen Carey Chen as the company’s next president and CEO. Mr. Chen will also serve as a member of the board of directors. He will succeed Andrew Jamison who will be retiring in early 2015. Before joining Cincinnati Incorporated, Mr. Chen was VP & General Manager – Light Industrial Businesses at Hypertherm, Inc. In that capacity, his businesses were responsible for developing, manufacturing and selling air plasma systems and related products for handheld, machine, and robotic metal cutting applications. During his tenure at Hypertherm, he also concurrently led several corporate functions in roles including chief information officer and chief financial officer. Mr. Chen earned his undergraduate degree in applied mathematics from the University of California at Los Angeles (UCLA). He received his Master’s degree in Business Administration at the University of Illinois at Champaign-Urbana. In 2012, he was chosen to the class of New Hampshire Union Leader’s “Top 40 Under Forty.” Mr. Chen will be based at Cincinnati Incorporated’s headquarters in Harrison, OH, and plans to relocate to the Cincinnati, OH area. KMT Releases New Semi-Automatic Band Saw Kalamazoo Machine Tool’s model KS600 semi-automatic band saw is designed for a full production environment and is able to cut solid and structural shapes up to 20 inches at full duty cycle. SKF Vibracon Self-Leveling Chocks Eliminate Soft Foot A new line of SKF Vibracon chocks take the labor and guess work out of mounting rotating machinery to framework, masonry, or baseplate. The chocks compensate for as much as 4 degrees of angular misalignment between foundation and machine foot, effectively eliminating soft foot (incomplete contact between machine casing and baseplate). The height adjustable chocks eliminate the labor, expense, and time of custom milled chocks, shims, and epoxy resin. A spherical top plate rides in a threaded middle section which screws down into the base ring. Swiveling of the top plate provides self-leveling and adjustment of the thread midsection allows height adjustment. Vibracon chocks can be supplied in many configurations, standard and extended chocking heights (ranging from 30mm to 250mm), footprint diameters (60mm to 250mm), and materials including carbon steel, treated carbon steel, stainless steel, alloy steel, shock hardened, and K-Monel. Bentley Systems and Siemens PLM Software advance manufacturing process productivity through reality modeling of industrial facilities Adoption of Bentley’s Vortex engine extends BIM information mobility to PLM design and process planning engineers Bentley Systems and Siemens PLM Software announced their latest actions to further enhance the integration of the digital product and process lifecycle with the factory’s digital design. The companies have integrated Bentley’s point-cloud building information modeling (BIM) advancement with the state-of-the art process simulation tools in Siemens’ Tecnomatix® software for 3D digital factory automation. This will enable users of Siemens’ product lifecycle management (PLM) software solutions to work from enhanced 3D digital models of existing factories in their “as-operated” conditions – by leveraging the models created from point clouds captured through scanning. The announcement was made at The Year in Infrastructure 2014 Conference, a global gathering of leading executives in the world of infrastructure design, construction, and operations. As a result of the new integrated solution, manufacturers can benefit from: • an earlier start of production, by avoiding construction or production line interferences;

• better quality designs with increased production throughput, reached through accurate simulations of all potential factory layout configurations; • the rapid creation of as-built plant models, reducing the time and costs associated with modeling the digital factory; • the ability of the point-cloud model to serve as the as-built/ as-operating record of the line, enabling improvements to operational performance through the factory and product and process lifecycle. To enable these benefits, information mobility, and work process breakthroughs, Bentley and Siemens PLM Software expanded their existing relationship. Bentley’s industrial BIM applications already leverage several of Siemens’ PLM Component software tools including Parasolid® software, D-Cubed™ software, and the JT™ data format. As a result of this agreement Siemens PLM Software will now leverage Bentley’s Vortex point-cloud technology and incorporate it into other appropriate Siemens applications as the opportunities continue to expand. Bending 101 – Helpful tips and Insightful Information The “Eagle 10-20 Rule” for Roll Bending Feasibility By John G. Sherrell, Roll Bending Specialist Eagle Bending Machines One of the most common questions that people have regarding roll bending is “how small or tight of a radius can I bend” a given profile. This is an important question for many reasons. What an architect, engineer, or artist can put to paper regarding curved and bent shapes may or may not apply to the material that has been selected or may not even apply to the laws of physics. When it is your task to turn these designs into reality here is a handy rule-of-thumb that can: keep your out of trouble, save time, and will help you to make design recommendations that are more likely to fall within the laws of physics. It is called the “Eagle 10-20 Rule”. When roll bending any profile, the inside of the radius is compressed and the outside of the radius is stretched. Roll bending feasibility is dependent upon how well a profile can hold up to these forces. The “Eagle 10-20 Rule” is not machine specific but is used to determine if a profile is suitable for roll bending at a given radius with non-heated material.

Part 1: Multiply the material height by 10 to get the minimal diameter that can be rolled. Material Height x 10 = Minimal inside diameter It may be possible to roll bend smaller diameters but the effects of material deformation and distortion will be more significant. If the required radius is at or below the calculated minimal inside diameter is it is best physically test the material to determine the results and bend quality.

Part 2: Divide the material height by the material thickness. If the result is greater than 20 the material will fail/distort and is not suitable for roll bending. Material Height / Material = Less than 20 You can think of a scale of 1 to 20, e.g. 1 being very easy and 20 being very difficult. Profiles which score 15 to 20 it may be necessary to roll the part in multiple passed to relieve stress off of the profile or it may be necessary to use a filler (nylon or shot medium) to provide additional support to withstand the bending pressures. If the score is high testing is recommended to determine results or roll bending quality and profile esthetics. Scores that fall below 15 will indicate that the profile will be easier to roll bend. Easier means that these profiles will require fewer roll bending passes and will take less time to produce. Note: Using the “Eagle 10-20” Rule of Thumb the predicted minimal inside diameter of a 2” square tube x 10 = 20” inside diameter. The “Eagle 10-20” bend factor for profile A = 2 ÷ 0.125 = 16. This bend factor is below 20 and profile 1A was rolled to a 20” I.D. in two passes. The “Eagle 10-20” bend factor for profile B = 2 ÷0.075” = 26.6. This bend factor is above 20. Profile 1B collapsed under the roll bending pressure and could not be rolled to a 20” I.D. regardless of the number of passes used. Next, profile 2A was easily rolled to a 30” I.D. using a single pass. Profile 2B exhibited sidewall deformation when rolled to a 30” I.D. in one pass. Profile 3B required 5 passes to roll to produce an acceptable 30” I.D. with no sidewall deformation. Profile 4B was rolled to a 104” I.D. in a single pass with no sidewall deformation. The selection of profile A for a 30” I.D. is able to be rolled 5 times faster than material B, produces a better quality bend, and will save labor cost.

Firetrace International By David Wilhite Firetrace International is a leading manufacturer of automatic fire detection and suppression systems for CNC and EDM machines. The company is currently protecting more than 20,000 machining centers around the world against the risk of fire. Firetrace fire suppression systems are not just limited to the machining industry; according to Firetrace president and CEO Mark Cavanaugh, more than 250,000 Firetrace systems have been installed worldwide to protect all sorts of commercial, industrial and military applications. Firetrace got its start in the mid-1980’s as a result of research into new and more effective ways to detect and extinguish fires in harvester and combine machines. The agriculture industry employs expensive harvester and combine machines for time-sensitive farming operations. This equipment, while extremely reliable, can be susceptible to elements of the working environment. There are about 700 combine fires annually in the U.S., resulting in more than $10 million of equipment losses.

It quickly became apparent that the strength of the Firetrace Detection Tubing was its simplicity. More than 75 percent of combine fires occur in the engine area as a result of leaking fluids, failing hoses and the build-up of chaff and other organic materials that can be easily ignited by heat from the engine and exhaust system. In addition to equipment damage, a combine or harvester fire has the potential to injure an operator, burn crops and delay harvest activities. Operating from the simple premise that suppressing a small fire is a lot easier than trying to suppress a big fire, Firetrace came up with a novel idea: take fire detection and suppression inside the machine, right to the very source of the fire, and suppress it at its earliest stages when it is easiest to handle. Research and development proved that a flexible pressurized tubing detection and delivery system, which could be easily routed throughout the risk area, was an ideal way to target a fire at its source. The result was the invention of the Firetrace Detection Tubing (FDT). Constructed from a proprietary polymer composition, the FDT is a multipoint linear pneumatic heat sensor designed to burst at the point along its length receiving the highest radiant heat, which not surprisingly is also the point closest to the fire. Firetrace systems are easy to install on any new or existing CNC or EDM machine and will not interfere with machine operation or maintenance. Firetrace systems are available with pressure switches that can easily interface able with the machines stop circuit, mist extraction equipment and building fire alarms. Intelligent robots, should we be scared?

There is a current industry trend that sees the phrase “Industry 4.0” bandied about as though we could all wake up tomorrow to the dawn of a new robotic future. In truth, the idea of the smart factory and intelligent robots has been around for a while now and we have nothing to fear. Here, Jonathan Wilkins, marketing managing of European Automation explains why increased levels of automation are a good thing.

In 1942, science fiction writer, Isaac Asimov bestowed upon the world The Three Laws of Robotics in his collection of short stories I, Robot. This was the basis for a reasonably successful film by the same name that you might have seen. However, this is not the type of smart machines that we are likely to witness today - or even tomorrow. In the 1980s, American carmakers feared they might be completely wiped out by cheaper and more efficient Japanese competitors. This led to car manufacturers in Motor City, Detroit, envisioning an illustrious solution to beat their rivals - “lights-out” manufacturing. The vision was of a factory that could ultimately run on its own with minimal human interaction. They would turn the lights out in the factory and leave robots to do all the work unsupervised. However, this hasn’t quite been the case with the manufacturing industry until fairly recently. Technological advances and the internet of things have resulted in interconnected devices forming a convergence point between the physical and digital world. The more information stored in a system, the better positioned machines are to make smarter and timelier decisions about things normally left to human judgement. Most factories now use processes such as laser cutting and injection moulding that operate with minimal human interaction. Additive manufacturing machines can be left alone to print day and night once they have been designated a task. These processes benefit manufacturers by minimising defects and downtime, therefore boosting efficiency.

Next generation smart factories The Siemens (IW 1000/34) Electronic Works facility in Amberg, Germany, is a great example of the next generation of smart plants. The 108,000-square-foot high-tech facility is home to an array of smart machines that coordinate everything from production to the global distribution of the company’s products. The custom, built-to-order process involves more than 1.6 billion components for over 50,000 annual product variations, for which Siemens sources about 10,000 materials from 250 suppliers to make the plant’s 950 different products. One of the lines in the Siemens plant, which operates 24 hours a day, requires no human intervention at all once calibrated, except when supplies of components must be replenished. Thanks to the data processing capacity of the devices in the system, it is possible to generate information, statistics and trends that allow manufacturers to make their production processes lean and more fuel efficient. Despite the endless variables within this system, a Gartner industry research study conducted in 2010 found that the plant boasts a reliability rate of more than 99 per cent, with only 15 defects in every million. The most important feature of the Siemens plant and the key to all future smart factories is dense integration. By creating a mesh of interconnected technologies cooperating to ensure a more efficient whole, the idea of lights out manufacturing might not be as far away as previously imagined.

Survival of the fittest However, machines aren’t taking jobs away from humans. The Amberg plant still employs 1,100 workers - roughly the same number as two decades ago. At the moment, the implementation of smart automation robots, rather than making humans redundant in the system, moreover changes our role from worker to overseer and improves overall productivity. Things like Programmable Logic Controllers (PLCs) aren’t really intelligent; they can only do what they are instructed to do. Machines must obey algorithms and can’t make creative decisions when presented with unprecedented situations. Thus the human role in factories has now started to shift towards programming and maintaining these machines. Engineers in today’s automated factory need to be as handy with a tablet as they are with a screwdriver and I think this change worries people; maybe even more so than if robots really were replacing the human element in manufacturing. If we relate this to Darwin’s theory of evolution - as technology evolves, so does the need to adapt within our work roles. In addition to worries regarding evolution, many companies are concerned about the risk for the stability of their already highly complex production and supply chain systems. They are reluctant to interfere with a functioning system unless the benefits are really clear.

automatically. To be really effective the system must recognise errors and know how to correct them without manual intervention. To get to this stage the German and US governments have already allocated funds for strategic research and the implementation of Industry 4.0 and smart machines. Germany has dedicated €200 million for projects like BMBF’s it’s OWL or RES-COM. Similarly, the USA has launched several initiatives like the Smart Manufacturing Leadership Coalition. The day the American car Jonathan Wilkins manufacturers dreamed about, the day when factory lights could be switched off, leaving robots to do all the work, is not yet upon us. Hopefully this article has managed to dispel any fears that when that day does come, it will not mean the end of human interaction in the workplace. We still need to look after and maintain our mechanical brethren. For most automation companies, the move will be a gradual one, an evolution rather than a revolution. This is why continuity with older systems will still be essential for manufacturing in the years to come.
